Powercon Handling Systems Completes Advanced Sugar Bag Conveyor Automation Project for International Sugar Mill

One of our latest completed projects involved the design, manufacture, installation, and commissioning of a fully automated conveyor system for an International Sugar Mill with future automation in mind. The goal was to create a single pick up point for phase 2 where it is planned to install robots with automated palletising in mind.

The project focused on automating the handling of 50kg sugar bags at the mill’s bagging station, improving efficiency, reducing manual handling, and ensuring a smoother flow through the packaging process.

A Smarter Sugar Bag Handling System

The new system was designed to manage the complete movement and orientation of filled sugar bags immediately after filling. Bags are first transferred onto modular belt conveyors while remaining upright in their filling position. From there, a specially designed mechanical rotator turns each bag 90 degrees before a knock-down roller positions the bag correctly for downstream conveying.

To maintain consistency and prevent jams, a secondary height verification roller ensures every bag remains within the allowable height tolerance before entering the incline section.

Once aligned, the bags move onto inclined conveyors fitted with goose-neck nose-over sections and are transferred via powered 90-degree belt bends into the main conveying line. The system was carefully engineered to allow two conveyor lines to operate vertically above one another while remaining fully synchronised through PLC control.

Intelligent Automation and Metal Detection Integration

One of the key features of the installation is its automated product flow management. The PLC-controlled discharge sequence prevents collisions between bags moving on the upper and lower conveyor sections by only releasing bags when clear spacing is available.

The system was also integrated with the mill’s existing metal detector to improve product quality control and food safety. Bags that successfully pass inspection continue automatically toward the packing area. Any bag that fails the metal detection process is automatically diverted via a pneumatically operated luffing conveyor onto a reject line for manual removal.

This automated reject process reduces operator intervention and minimises production interruptions.

Combining New Equipment with Existing Infrastructure

A major engineering objective for the project was to maximise the use of the client’s existing equipment while upgrading the system’s overall capability. Several existing conveyors, motors, and deck sections were successfully modified and integrated into the new installation.

The completed system included:

  • 2 powered 90-degree belt bends
  • Multiple new belt conveyors
  • 2 modular belt conveyors
  • 2 mechanical bag rotators
  • Inclined conveyors with goose-neck nose-over sections
  • A vertical luffing reject conveyor
  • Additional support structures and roller transfer sections
  • Full PLC controls and electrical installation

All conveyor frames were manufactured in-house using CNC laser-cut and formed mild steel sections, ensuring both durability and precision assembly.
